Once again I've failed to leave well enough alone and decided to make a shield (1500mmx500mm, punch-grip).
So, a couple of questions, and the construction plan (just in case someone wants to shout Noooo!).
Are there any safety rules for constructing shields, more specifically punch-grip shields (e.g. thickness of centre boss)? [Other than those listed here http://www.curiouspastimes.co.uk/rules_main.asp?page=rules_safety&type=rules ] I mainly play in CP, but the safer I can generically make it the better.
Is it possible to make a fully foam punch-grip shield, includng the handle? I've heard a few mentions of them, but I'm a bit paranoid about the handle not being strong enough. Mind you, I'm paranoid about a wooden handle not being secured enough.
Latex: How far does a litre go? I don't fancy getting stuck with far too much.
Isoflex: B&Q has clear Isoflex Primer and black Isoflex. I presume I'm after clear Isoflex rather than either of those?
Construction:
Foam: 5mm carrymat foam sheets
Give foam sheets a slight curve over a cardboard former (use lamination to keep shape). Evostick (the one with solvents) a sheet of fabric to the foam (cotton, weave at 45degrees) then another foam sheet on top (rinse, repeat, 6-8 layers of foam for the main body).
Use a hairdryer and a bowl to mould a dome 20mm thick (or carve one if that doesn't work).
Foam Handle: Carve out two D's reinforce the bit in the middle (~20-25mm thick?) with Gaffa and leather.

Wooden handle: Square section (edges rounded) 350mm long x 16mm square, middle 150mm rounded into a handle, sunk into the foam. Pad square sections with 2-3 layers of ~2mm leather (extending 100mm on either side in the plane of the shield), and 5 layers on each end plus 2 layers extending 100mm on either side across the shield. All bonded with Evostick. Minimum of two foam+fabric layers on either side.
Latex: 6-8 layers, 50/50 latex/acrylic mix, 4 black layers then colour layers.
Isoflex: 1 layer.

Isoflex: you want the clear primer.
I've heard of shields with two or three layers of foam: three (of maybe 8mm or 10mm) seems to be plenty for a particularly sturdy shield.
To add stiffness, a bit of a curve will help to stop the shield bending the other way, and you can add one or two stiffening ridges of extra foam.
Hair dryer might not be hot enough. Consider an oven or one of those adjustable hot-air blowers for stripping paint. The foam softens around 110-120 degrees or so.

That ties in with what Wookie's said on the CP boards (5-6 layers of 5mm).
